Desyo unveils G040 Factory-in-a-Box for localized clear aligner production

Coming out of stealth at IDS 2025, the Dutch startup Desyo, is introducing the G040 as a Factory-in-a-Box system, marking yet another dramatic acceleration in clear aligner production. This compact system integrates inkjet technology into a scalable carousel-based material jetting platform. Unlike traditional batch production, the G040 enables continuous 24/7 aligner fabrication with real-time adjustments. The system is tailored for localized manufacturing, challenging the industry’s reliance on centralized mega-factories.

“A crucial point is the internal carousels, one loop for making the molds, and a secondary loop for the other steps in a continuous 24/7 production,” Marco Cavallaro, Co-founder of Desyo, explained exclusively to VoxelMatters. “It’s not batch production—you don’t have to saturate any chamber—and that’s why you don’t need to print the entire treatment at once, but it is possible to print only a partial amount of the treatment and closer to the point of care.

Compact, agile, and scalable mini-factories

The G040 redefines dental production workflows. With up to 40 synchronized shuttles running on a magnetic X-axis conveyor, the system manages small-batch jobs with the speed and accuracy of large industrial equipment. Unlike static setups, dynamic shuttle routing allows each mold to move independently through various production steps. These modular units act as “mini-factories,” promoting a local-to-local supply chain and reducing the delays and costs of global logistics.

In addition, Desyo’s approach supports more sustainable manufacturing. Traditional methods create significant resin mold waste due to their one-time use nature. The G040’s reusable mold technology eliminates this issue, offering a circular process that reduces material consumption. In addition, Desyo’s distributed production model cuts emissions by eliminating the need to ship full treatment sets across continents. Instead, dentists can locally produce just the initial phase and adjust based on how teeth shift.

Centralized aligner production requires creating the full treatment upfront—often 40 to 80 aligners. This assumes static progress, which rarely aligns with patient outcomes. Desyo’s platform makes treatment adaptive. Dentists can produce just the first few aligners, assess progress, and refine future stages. This dramatically lowers refinement rates and gives practitioners greater control, all while saving costs and resources.

“Production is centralized, so even from a logistics standpoint, the entire treatment is sent to the dentist,” Cavallaro continues. “Here, with a local solution, you only print the first few weeks, observe how the teeth actually move and then proceed. The mold is completely reusable, so the major issue of the current indirect approach—namely, the waste from molds (especially resin ones)—doesn’t exist in our process.”

High-speed inkjet innovation based on proven Canon technology

At the heart of the G040 is Canon’s proven inkjet technology. Integrated into Desyo’s carousel system, this allows for precision part fabrication at industrial speed. Combined with Desyo’s diverting motion architecture, each shuttle can be routed to specialized stations, further enhancing throughput and accuracy. This tech combination supports flexible, scalable dental workflows not achievable with conventional batch 3D printing.

Desyo’s G040 supports a wide range of dental solutions beyond clear aligners. These include products ranging from post-treatment retainers to complex orthodontic devices. The system’s adaptability allows for bespoke solutions tailored to individual needs. In addition, it can produce night guards and mouth guards that are custom-fit night guards for bruxism and sports. These products offer protection, durability, and comfort, using medical-grade materials shaped with high precision.

Desyo challenges the outdated concept of large-scale batch printing. Instead, it delivers a scalable flow system for local dental labs.
