Among all the materials used for additive manufacturing, fiber-reinforced polymer (FRP) composites have distinct characteristics, benefits, and challenges. The use of additive manufacturing has the potential to revolutionize the adoption of composites by offering efficient and cost-effective production of parts that possess a unique combination of properties.
Composite materials are emerging as key enablers for the transition of additive manufacturing towards final parts and eventually, serial and mass manufacturing. While technologies are available for additive manufacturing of continuous FRP materials and thermoset matrix materials, which serve as automated alternatives to traditional composite manufacturing, it is important to note that current commercial technologies primarily involve machines, materials, and parts that use chopped-fiber reinforcement in thermoplastic matrices.
Composites additive manufacturing technologies are enabling a new level of automation in the composites industry and, at the same time, creating new opportunities for AM technologies such as materials extrusion (MEX) and powder bed fusion (PBF).
Companies like Caracol AM and Moi Composites, in the LFAM hardware segment, along with leaders like Airtech and new entries like Xenia in the materials segment, and software companies like Ai Build, along with many others, have introduced groundbreaking applications with use in the maritime, aerospace and defense segments but also in automotive and consumer products like full size furniture.
Traditional composite manufacturing still heavily relies on woven fiber sheets and thermoset (epoxy) resins. Although automation is progressing rapidly, the majority of processes remain labor-intensive and costly. Automated composite lay-up systems do exist, but they are limited in scope and require significant capital investments. Therefore, the purpose of composite additive manufacturing is not to replace traditional composite manufacturing but rather to introduce new processes that can complement and expand the industry.
Composites are used today to produce highly customized products such as high-end automotive components, sporting equipment, and aircraft parts. These are not typically mass-produced items. The ultimate goal for companies involved in additive manufacturing of FRPs is to make production scalable and cost-effective. Achieving this goal requires extensive knowledge in manufacturing engineering, as well as the development of sophisticated manufacturing hardware and software.
The transition to automated, mass-produced composite parts will happen gradually. While additive manufacturing is a central component of this transition, it is not the sole factor. New technologies are emerging that seamlessly integrate additive manufacturing processes into automated end-to-end workflows to ensure optimal performance. Additive manufacturing of composites aims to not only achieve superior part performance but also improve the performance of polymer 3D printed parts, making them stronger, lighter, and larger. This is where the additive manufacturing of chopped FRP has found its niche, experiencing rapid growth as a viable commercial opportunity in the short and medium term.
